Electric vehicle (EV) battery trays and battery packs are a relatively new leak testing application to the automotive market due to the continued increase of electric vehicle production. These trays contain the battery modules that power the electric vehicle. They are highly engineered since they play a big role the safety of the vehicle. The weight and rigidity of the tray are also carefully designed to maximize the vehicle’s efficiency.

Because the tray contains flammable chemical-filled batteries it is essential that the tray is watertight. Lithium-ion batteries are formed of elements like carbon, metal oxide and lithium salt and are the most common battery type used in electric vehicles because they are made to deliver high output with minimal weight.

Leak testing electric vehicle battery trays is a necessity.  Leak testing the final assembly of a battery tray can be a bit different from typical applications since it is a large flexible part. The first challenging aspect to leak testing a battery tray is producing a fixture with a test time that is not too lengthy since it can take a long time to pressurize the large part. The second aspect to take into consideration is the flexibility of the part. Flexible parts have to be tested carefully because the operator has to be sure the leak rate results are showing an actual leak and not just a part that is expanding in volume due to charging the part with pressure or from a change due to outside factors.

A factory is full of fluctuations in temperature, atmospheric pressure and vibrations which can affect a leak reading and cause the leak tester to incorrectly pass or fail a part.
